Job Description:
- In this critical role, you will be responsible for the design of innovative, custom fuel cell stack components that meet multiple functional requirements, achieve aggressive cost targets, and that can be manufactured at high volumes while maintaining critical quality requirements.
- You will be responsible for all phases of product design including the development of new concepts, 3D CAD modeling, FEA analyses, DFMEA application, feasibility & concept downselect methodologies, supplier evaluation, detailed part design, drawing creation, tooling support w/suppliers, prototyping, validation, and release to production activities.
- The candidate should have a high degree of expertise in creating and maintaining large / complex 3D CAD models, deep injection molded part design experience, and proven track record of developing products for high volume, low cost applications from concept development to production release.
- Development of low-cost fuel cell stack components through the use of injection molding and other manufacturing methods (such as casting)
- Lead effort to evaluate existing design concepts, create new concepts where required, and develop a structured approach to downselect multiple product design concepts (such as Pugh Matrix technique)
- Work closely with other stack component owners to ensure acceptable integration and interfacing compression system hardware and mating components including collector plates, end cell/termination plates, and end cell heaters
- Work closely with suppliers to address & resolve issues during the quoting, mold flow analysis, tooling design & manufacture, first article part, and final tooling/part approval phases
- Work closely with other key stakeholders including Stack Engineering, Supply Chain, Manufacturing, and Quality teams throughout the product development process from concept to production release
- Create and maintain large, complex 3D CAD models (in Creo) and associated individual part drawings
- Create FEA models, apply results to ensure acceptable part functionality and factors of safety
- Apply tolerance analyses and associated GD&T as required to ensure proper component fit and functionality
- Address and resolve design issues as part of prototype and production stack builds
- Support required design changes as part of the change control process
- Conduct Design Failure Mode and Effect (DFMEA) Analyses as required
- Conduct design reviews and develop required design documentation as required
- Represent company in a professional manner at all times and in all interactions
- Perform all other duties as assigned
- Minimum BS degree in Mechanical Engineering or related field
- 10+ years' experience in the design and development of injection molded products
- 15+ years' experience in the creation & maintenance of complex 3D CAD models, drawings, and FEA structural analysis (Required to generate & maintain Creo CAD models, dwgs)
- 20+ years' experience in the development of innovative product solutions for high volume, low cost applications
- Experience with plastic materials selection and application (for materials testing, FEA, and injection molding).
- Experience designing structural components (stack compression system design experience is highly desirable)
- Experience with use & application of GD&T, DFMEA, and CFD results
- Experience with statistical process capability methodology is preferred
- Experience with rapid prototyping, high volume manufacturing, DFA, and DFM preferred
- Experience in various manufacturing processes (cast components, metal forming & welding, coatings, machining, etc.) is preferred
- Experience in fuel cell stack design or fuel cell systems is preferred
- Ability to manage complex projects and multi-task effectively with demonstrated analytical skills, attention to detail, and superior communication (written, verbal) skills
- Must be driven, self-motivated, and with an excellent track record of project follow through
- Must possess the highest ethical standards and a commitment to work quality
